    This paper describes an efficient method of manufacturing thin-walled metal tubes. The proposed method is an expansion drawing and it consists of two stages, flaring and drawing, during which high thickness reduction is achieved because the tube being processed is subjected to tensile stress in both the circumferential and axial directions. The optimal plug half-angle for various materials is investigated using a finite element analysis and experiments, revealing the plug shape with the highest expansion limit and the highest thickness reduction ratio. To investigate the deformation characteristics of different materials during the expansion drawing process, the strain in tubes formed using different materials was measured experimentally using a square grid on the outer surface of the tubes. In addition, a finite element analysis using hypothetical material properties revealed that the work-hardening exponent and friction coefficient affect tube deformation. The results of this work explain the influences of material properties on experimentally observed phenomena. Materials with a large work-hardening exponent are less prone to thinning during forming and have a greater forming limit. On the other hand, the larger the friction coefficient between the plug and the mother tube, the larger the deformation in the axial direction was, and then the thickness reduction increased due to biaxial tension.

  • Deep Container Fabrication by Forging with High- and Low-Density Wood

A cylindrical container was formed using a closed die, and the appropriate conditions for temperature and punch length were evaluated. Ulin, which is a high-density wood, and Japanese cedar, which is a low-density wood and widely used in Japan, were used as test materials. The pressing directions were longitudinal and radial based on wood fiber orientation, and the shape and density of the resulting containers were evaluated. In the case of ulin, cracks decreased by increasing the temperature, while temperature had little effect on Japanese cedar. Containers without cracks were successfully formed by using a punch of appropriate length. The density of the containers was uniform in the punch length l = 20 and 40 mm in the L-directional pressing and l = 20 mm in the R-directional pressing when using ulin, with an average density of 1.34 g/cm3. This result indicates the forging ability of ulin is high compared to that of commonly used low-density woods. In summary, this paper investigated the appropriate parameters for forging with ulin. As a result, products of more uniform density than products made by cutting were obtained.

    Metals, MDPI AG, 13, 2, 383-383, 13 Feb. 2023, Peer-reviwed, This paper proposes a new rolling method called “twist rolling” that can continuously form a twisted shape by using taper rollers. The twisted shape of metal sheets is widely used in industrial products such as turbine blades and propellers. Such a shape is normally formed by casting or machining, but there are problems with low efficiency regarding the productivity and yield ratio. Forging processes have also been proposed, but they have problems with the surface property. The present study focuses on rolling to efficiently form a continuously twisted shape. The effect of the axial position of the taper rollers and skew angle on the average specific twisted angle were investigated by experiments and finite element analysis. The relationship between the thickness of sheet metal and the average specific twisted angle was also investigated. The average specific twisted angle decreased as the axial position increased. When the skew angle was smaller and the sheet metal thicker, the average specific twisted angle increased more. Twist rolling can form various twist angles by changing such parameters.

  • Flange compression using stepped punch for forming extremely deep cup with flange from aluminum alloy sheet

The proposed method was composed of initial stretching and flange compression, and fracture was prevented during the flange compression as the blank elongates by only compressive force. Optimum forming parameters, which are stepped lengths of the punch and clearance between the punch and the die, were investigated by finite element analyses and experiments. It was possible to produce a deep cup with uniform side wall thickness, which length-to-diameter ratio was 2.00, by the optimization of the forming parameters. In addition, two-step forming, which uses two punches, was proposed for producing an extremely deep cup with a thinner side wall. As a result, the deep cup, which length-to-diameter ratio was 9.23, was obtained.

    Metals, MDPI, 10, 12, 1627-1627, 04 Dec. 2020, Peer-reviwed, This paper proposed a new ball spin forming equipment, which can form a reduced diameter section on the halfway point of a tube. The effects of forming process parameters on the surface integrity and deformation characteristics of the product were investigated. The proposed method can reduce the diameter in the middle portion of the tube, and the maximum diameter reduction ratio was over 10% in one pass. When the feed pitch of the ball die was more than 2.0 mm/rev, spiral marks remained on the surface of tube. Torsional deformation, axial elongation and an increase in thickness appeared in the tube during the forming process. All of them were affected by the feed pitch and feed direction of the ball die, while they were not affected by the rotation speed of the tube. By sending the ball die towards the fixed part of the tube or by increasing the feed pitch, torsional deformation and elongation decreased, and the amount of thickening increased. When the tube was pressed perpendicularly to the axis without axial feed, a diameter reduction ratio of 21.1% was achieved without defects using a ball diameter of 15.9 mm. The polygonization of the tube was suppressed by reducing the pushing pitch. The ball spin forming has a high advantage in flexible diameter reduction processing on the halfway point of the tube for producing different diameter tubes.

The spiral fins are formed by utilizing the generation of spiral outer fins or grooves, which drive the metal to circumferentially move with twist deformation. The effect of the outer fins/grooves is examined for realizing the circumferential metal flow. The position of the mandrel has an ability to flexibly control the spiral angle. This method would drastically enhance the productivity and reduce the manufacturing cost, as the tube would be manufactured directly from a billet through only one process.

  • Forming method and characteristics of coiled spring in small coil diameter and with high rectangular ratio in winding wire cross section

Joint parts of forceps manipulator are required to be "easy to bend and strong to twist". This demand is fulfilled by using coiled springs with high rectangular ratio in winding wire cross section. However, the coiled springs are conventionally expensive as they are fabricated by machining. This study proposed a new and inexpensive forming method for fabrication of the coiled spring with high rectangular ratio in the wire cross section. In this method, the coiled spring with circular shape in the winding wire cross section is compressed in the coil axial direction by upsetting, and then the rectangle ratio of the wire becomes high. The coiled spring with a high rectangular ratio of 3 was obtained by the proposed method. In addition, a numerical analysis and an experiment were conducted for evaluation of the formed coiled springs in terms of tensile, torsional, and bending characteristics. The formed coiled springs were easy to bend and strong to twist from results. Moreover, the elastic limit of the formed coiled springs improved due to work hardening by upsetting.

  • Upset of bent wire/tube for fabrication of in-plane bent sheet metals with extremely large breadth and small bending radius

The method conducts upset of a wire/tube bent by a coiling process. The coiling process bends a circular wire/tube into a ring/coil, and the upset process compresses it into a ring/coil with extremely flattened cross-section and small bending radius, which was difficult to obtain by conventional processes. The breadth-to-thickness ratio reached 6.0 and the outer radius-to-breadth ratio decreased to 1.7.   • EFFECT OF TOOL DESIGN ON FORMABILITY IN DEEP DRAWING BY APPLYING COMPRESSIVE FORCE ON FLANGE

This method uses a punch with a convex and a die, and optimum tool design was investigated using the finite element method (FEM) in order to prevent the formation of defects. First, the effect of the punch configuration was investigated. As a result, a cup with a uniform side wall thickness was obtained under the condition that the punch convex length was greater than the blank thickness and the punch top corner radius was appropriate. It was possible to obtain the deep cups by decreasing the clearance between the punch convex and the die. However, dimensional accuracy decreased with the decrease in the clearance. Based on these results, two-steps process using a backward punch was proposed, and deep cups having high dimensional accuracy was formed successfully by this method.

  • EXAMINATION OF WORKING CONDITION FOR REDUCING THICKNESS VARIATION IN TUBE DRAWING WITH PLUG

The analyses investigated the effect of working condition on thickness variation after drawing a tube with initial thickness distribution. As a result, it was notably revealed that application of dies with small half angle below 5 degrees was prominently effective for levelling the thickness variation. This effect was strengthen by employing tubes with thicker walls and larger diameters. Moreover, the mechanism of levelling the thickness variation was also examined. The small die angle affects the contact length at die approach, and the contact length at thinnest side becomes longer than that at the thickest side. The difference of the contact lengths equalizes the thicknesses of the thinnest and thickest sides. The analyses also predicted the thickness variation should almost be zero under an optimum condition.

  • Molding of wood powder with a natural binder

This paper describes the molding of wood powder using sucrose as a natural binder, as a means of fabricating products based on natural resources. The conditions, such as the temperature and binder content of the wood powder, were optimized in order to produce compacts successfully in the molding process. In experiments, the plasticization temperature of sucrose was initially investigated by thermogravimetric/differential thermal analysis for the prediction of the thermal flow temperature of the wood powder combined with sucrose. In addition, flow behavior of the mixture was evaluated for the temperature and the binder content by capillary flow tests. Based on these data, molding test of wood powder with sucrose was conducted to evaluate the injection moldabilty. As a result, the plasticization point of sucrose was found to be approximately 176 °C, with a mass reduction onset at 200 °C due to decomposition to volatile products. Wood powder mixed with sucrose flowed at temperatures above 180 °C, although flow was restricted above 220 °C due to the effect of gases evolved from the sucrose. The minimum sucrose content required for flow was 30 wt% within the temperature range of 180 to 200 °C. The mixture was found to fill a mold under optimized conditions, forming compacts with good surface texture at a sucrose content of 30 wt% and 200 °C. This method allows the fabrication of products from naturally occurring materials with minimal environmental impact.

  • Fabrication of Deep Cup with Flange by In-Plane Stretch Forming Applying Compressive Force in Thickness Direction

In this method, a punch and a die having a hole are used, and the main parameters are the depth of the die hole, ddh, and the clearance between the punch and the die, c. The effect of ddh and c was investigated by using an aluminum blank of thickness 2 mm in an experiment and a finite element analysis (FEA). When ddh was too small, the material flow could not be controlled appropriately, and when ddh was too large, a local thinning occurred during initial stretching into the die hole. When c was set at large, the side wall thickness of the formed cup was uneven, but a deep cup could be obtained by setting c below a half of the blank thickness. As a result, a deep cup of height 8.3 mm and with a flange was formed successfully under the condition that ddh was 1.5 mm and c was 0.5 mm.

  • Stability of a Suppression Method of Dent and Spring-Back in Zigzag Bending of Sheet Metal/Plate

A series of finite element analyses was carried out in order to optimize the bending condition for suppression of these defects. As a result, it was clarified that a diagonal movement of the upper die was effective for suppression of dents while a rather vertical movement of the upper die was effective for suppression of springback. In order to suppress dent and springback at the same time, this paper proposes another method of bending method, whereby the upper die with special shape moves in a diagonal way. Moreover, the stability of the method against variation of tool dead position, which would be caused by elastic deformation of supporting members, was studied by FEM, followed by experimental verification.

  • A rotary reduction of fine wires/tubes of a wide range of diameters using a pair of concave rolls

A pair of concave rolls is positioned at a skew angle to the material axis, and the rolls compress the material. The material travels between the rolls in a spiral movement with tension applied on its ends. The method is applicable for a very wide range of diameters using the same tools. Diversified shapes would be fabricated as the method reduces the diameter at arbitrary axial positions. (C) 2016 CIRP.

  • Effect of molding temperature on fluidity and injection moldability of oven-dry steam-treated bamboo powder

Thermal analysis, such as differential thermal analysis and thermogravimetry, indicated that the steamed powder underwent degradation at lower temperatures, and the weight loss of the steamed powder was larger than that for the untreated powder. Thermal flow tests of the steamed powder at several temperatures revealed the flow rate was high at 180 and 200 degrees C. Injection molding was attempted while controlling the temperature of the injection part and metal mold. It was possible to obtain products with a surface similar to plastic via injection molding and the range of metal mold temperature that resulted in a successfully molded product increased with the injection temperature. The four-point bending strength and Rockwell superficial hardness of the product increased with the mold temperature at each injection temperature. Both characteristics were high when the injection temperature was 180 degrees C, and the highest values obtained were 36 MPa and HR15w 78. Observation of the fracture part of the molded product confirmed that the fiber strength of the product molded at an injection temperature of 180 degrees C was maintained, while that molded at an injection temperature of 200 degrees C was not.   • Effect of water-soluble components mass on the fluidity of the steam-treated bamboo powder caused by heating and compression

Bamboo powders were steam-treated at 180 or 200 °C for various steam treatment times. The bamboo powders were then treated with hot water to extract the water-soluble components. The flow rates of steam-treated bamboo powders that were either treated with hot water or not treated were measured using a capillary rheometer. In addition, thermogravimetry (TG) was also used to examine the differences in the thermal characteristics of bamboo powder treated by hot water extraction. The experimental results indicated that the quantity of hot water extract varied with the steam treatment temperature and time. Flow tests showed that bamboo powders not treated with hot water flowed, whereas those treated with hot water did not flow. The flow behavior and flow rate of the untreated powder became stable and high with an increase in the steam treatment time for steam treatment at 180 °C. For steam treatment at 200 °C, the flow behavior was more stable, and the flow rate became the highest by short time steam treatment. TG measurement of the powders suggested that water-soluble contains many volatile components, and the amount of volatile components changed along with the denaturation of the water soluble components. From these results, it was confirmed that not only the quantity of the water-soluble components but also denaturation of the water soluble component affects the thermal fluidity of the steam-treated bamboo powder.

  • Effect of surface state of die on flow rate of steamed bamboo powder in thermal flow test using capillary rheometer

The capillaries were processed by wire-cut electric discharge machining, reaming or drilling, and the arithmetic average roughness (Ra) varied from 0.5 to 2.5 μm. The bamboo powder was first steamed at 200°C for 20 min, and its particle size was then controlled using different mesh screens. The thermal flow temperature was set at 200°C. The results indicated that the flow behavior improved with increasing particle size. For the capillaries processed by WEDM, the flow rate for samples with particle sizes of 75∼150 and 150∼300 μm decreased with increasing Ra. On the other hand, when reaming or drilling was used to process the capillaries, the flow rate was almost independent of Ra, regardless of the particle size.

  • Effect of Heating at Oven-Dry State on Steam Treated Bamboo Powder Thermal Fluidity

In this study, thermal flow tests of untreated and steam treated bamboo powder were conducted to investigate the effects of heating at an oven-dry state on thermal fluidity. The test temperature was set to 200°C. Before the thermal flow test, powder was dry-heated in a capillary rheometer at 200°C with a variable heating time. Thermogravimetry was conducted to understand the thermal changes of the powder during an increasing temperature and constant temperature. Fluidity of untreated powder was improved with a short dry-heating but decreased with a long dry-heating. In contrast, steam treated powder fluidity was high compared to untreated one, but its fluidity did not improve from dry-heating. From these thermogravimetry results, the chemical changes associated with component volatilization relate with the thermal fluidity. Therefore, the decrease in fluidity from dry-heating occurred because fluidity related components escape from the powder through volatilization.

However, the improvement of the formability and mechanical properties of materials is desired for the practical realization of those wood forming methods. To improve the formability and mechanical properties of materials, it has been reported that steaming is effective. However, the effect of steaming at temperatures lower than 150-160 ℃ has not yet been investigated. In this study, we investigated the hardness of compacted products of woody powder steamed at 130 ℃. Cedar, beech, bamboo and kenaf cores were used as materials, and these materials were steamed for various times. Next, the compaction molding of materials was attempted, and the Vickers hardness and density of the products were measured. The results show that the hardness was increased by steaming when beech, bamboo and kenaf cores were used. In addition, the hardness is proportionally changed with the density for most of the products. On the other hand, in the case of bamboo and kenaf cores, the hardness of products formed from air-dried materials changed, but density remained unchanged. Thus, it was considered that the effect of steaming was greater than that of the density for bamboo and kenaf cores.

  • Hot Press Moldability of Bamboo Powder without Additives

Bamboo powder was hot pressed into self-bonded cylindrical moldings at temperatures of 160 to 200 oC and pressing times of 1 to 20 min at a punch surface pressure of 200 MPa. After pressing, the color, density and bending properties of the moldings were evaluated. The bending strength, bending elastic modulus and density were found to increase with an increase in temperature, and moldings having good mechanical properties were obtained at a temperature of 200 oC. With respect to the influence of hot pressing time on moldability, a maximum bending strength of 34 MPa was achieved for a time of 10 min at a temperature of 200 oC. In addition, we removed moldings from the mold after cooling to 100 oC or less in order to improve the surface texture and density of the moldings. The results showed a cooled molding had a good surface texture (resembling plastic) and a bending strength of 53 MPa.

We conducted injection tests and test fabrications of compacted products using bamboo powder treated under various conditions. From the injection tests of heat-treated bamboo powder, we found that injectability was improved by heat treatment. While bamboo powder steamed at 200 °C showed good injectability, boiling at 200 °C yielded better injectability. Vickers hardness tests conducted on compacted products showed that hardness was increased by heat treatment under appropriate conditions. In addition, we found that the heat-treatment condition required to increase the hardness of product was different from that needed to improve injectability.

  • Displacement Behavior of Wood in Boss Forming Using Open-Die Wood Forging

In this study, the possibility of products being processed from wood bulk was investigated by means of boss forming using open-die forging. Additionally, the difference in formability and deformation behavior during forging was investigated by changing the experimental conditions, such as the moisture content of the wood billets used, the forming pressure, and the forming temperature. The experimental results showed that wood had enough liquidity to be forged, and that two sudden and large increases in displacement occur during forging. Finally, the conditions governing these displacements were summarized from these results

  • Fundamental Formability of SPC/A1100 Hybrid Sheet Weleded by Butt Laser Welding

Tensile tests, punch stretching tests and deep drawing tests were conducted and their respective formabilities were evaluated. Deformation and fracture of the welded sheet during tests were also investigated. These experiments revealed that it was important for the welded sheet to have a high joint strength to sufficiently resist high biaxial tension and perpendicular tension to the weld bead. On the other hand, the ductility of the welded bead was found to affectt the parallel tension In the weld bead and flat punch stretching. A welded sheet is expected to have a maximum drawing ratio of at least about 1.7. Deformation of the flange material during deep drawing was considered to depend on the direction and the balance of the drawing resistances of the base materials. The variation in the number of ears generated in the drawn cup could be explained. © 2011 Wiley-VCH Verlag GmbH & Co. KGaA. Weinheim.

    Japan Society for the Promotion of Science, Grants-in-Aid for Scientific Research Grant-in-Aid for Early-Career Scientists, The University of Electro-Communications, Grant-in-Aid for Early-Career Scientists, Principal investigator, 2021年度は,木材の圧縮試験に関して,マルチスケールFEM解析および実験結果を比較し,解析結果の妥当性を検証した.また,木材の降伏後の変形挙動を把握するため,木材の鍛造加工実験を行い,変形中の細胞構造の変化を調査した.主な実績は,以下の通りである. (1) スギ材の年輪傾角が横圧縮特性に及ぼす影響を,年輪構造を再現したモデル(年輪モデル)を用いたマルチスケールFEM解析および実験にて調査した.その結果,降伏応力およびヤング率は試験片の年輪傾角によって変化し,解析および実験における傾向が一致した.したがって,降伏に至るまでの微小変形領域においては,細胞構造を模擬したマルチスケールFEM解析によって,木材の圧縮特性を再現できる可能性がある. (2) 早材部および晩材部のみを模擬したモデル(早材モデル,晩材モデル)を用いてマルチスケールFEM解析を行い,年輪モデルと比較した結果,年輪モデルの圧縮特性は,早材および晩材モデルの特性が組み合わさったものになっていることが確認された.また,年輪モデルの材料特性は,モデルを構成する早材および晩材部の比率に支配されていることが明らかになった. (3) 木材の鍛造加工実験を行い,試験片に対する圧縮方向の違いが変形挙動に及ぼす影響を調査した結果,圧縮方向が異なると,変形挙動は大きく変化した.繊維方向にプレスした場合,細胞構造の破壊をともないながら変形する.一方,半径方向に圧縮する場合,空隙部分が押しつぶされるが,細胞構造は破壊されにくい. (4) 鍛造加工にて見られるような木材の大変形挙動をより詳細に検討するため,Discrete Element Method (DEM)を用いた解析モデルを検討した.まずは,単純な粒子の組み合わせによるモデルを作成し,木材の圧縮に関する解析を実施した結果,粒子サイズが加工荷重に及ぼす影響に関して,実験と解析結果における傾向が一致した., 19K15319
